The automotive industry is currently experiencing a transformation following new requirements for lightweight construction and electromobility. Original Equipment Manufacturers (OEMs) and Tier-1 suppliers find themselves continually confronting new part designs that demand innovative manufacturing processes. Battery Management Systems (BMS) monitor and control the temperatures during the charging and discharging processes of the battery. As they are integrated into the coolant circuit for regulating the temperature of the battery, these circuits of battery trays, stator housings and heat exchangers require a watertight and gastight connection. In the production of vehicle components from heat-treated aluminum alloys, Friction Stir Welding achieves very high strength due to its low heat input.

Electric vehicle battery design with exceptional efficiency
Following the transformation within the electromobility, flat busbars can be placed more space-efficient in electric vehicles than cylindrical cables. Due to their larger surface area, the heat input is controlled better. The demand for connecting the lithium-ion batteries to dissimilar materials such as aluminum requires innovative spot-welding techniques. Negative batterie poles are often made out of copper - the positive batterie pole from aluminum material, making them difficult to connect with traditional fusion welding methods. RFSSW (Refill Friction Stir Spot Welding) and FSSW (Friction Stir Spot Welding) are used, among other applications, for aluminum-copper hybrid connections in electromobility. This is especially relevant when a large cross-sectional area of the joint is needed for low-resistance power transmission.
